Air Plasma Cutting Basics: Clean Cuts Without a Gas Cylinder

Plasma cuts any conductive metal fast and clean. Most cut-quality problems come down to three things — and they are all fixable.

How it works

Compressed air is forced through a small nozzle and an arc turns it into plasma — ionised gas hot enough to melt metal, moving fast enough to blow the melt out of the cut. That is the whole idea.

What it will and will not cut

  • Will cut: anything electrically conductive — mild steel, stainless, aluminium, copper, brass
  • Will not cut: non-conductive material — wood, glass, plastic, concrete

Unlike oxy-fuel, plasma does not care that stainless and aluminium will not oxidise — which is exactly why it took over.

Air quality decides your cut quality

This is the part people skip. Plasma needs clean, dry air. Moisture or compressor oil in the line means a spitting arc, a rough cut, and consumables that die in an hour instead of a day.

  • Fit a water separator and a filter — not optional in Indian humidity
  • Drain the compressor tank regularly
  • Give the machine the pressure AND flow it asks for — a small compressor may hit the pressure but starve on flow

Getting a clean cut

  • Speed: too slow gives dross on the bottom; too fast and the arc lags and does not cut through. Aim for sparks coming out the bottom, roughly straight down.
  • Standoff: keep it consistent — a drag tip does this for you.
  • Start at the edge where you can; when you must pierce, angle the torch slightly so molten metal blows away, not back into the nozzle.
  • Earth close to the cut. A distant earth clamp gives an unstable arc.

Consumables are a wear item

Nozzle and electrode are meant to wear out — that is their job. A worn nozzle goes oval and your cut widens and angles. Change them before you start blaming the machine.

Safety

Plasma is bright, loud and throws sparks a long way. Shade 8–9 eye protection minimum, gloves, and never cut a sealed container.
