Duty Cycle Explained: Why a 250A Machine Is Not 250A All Day
The most misunderstood number on a welding machine spec sheet — and the one that decides whether your welder survives a real shift.
What duty cycle actually means
Duty cycle is the share of a 10-minute block that a machine can weld at a given current before it must cool down. It is measured at a set ambient temperature (40°C under IEC 60974-1 — worth remembering in an Indian summer).
So 60% at 250A means: weld for 6 minutes at 250A, then let it idle for 4 minutes. Not 10 minutes. Six.
The trade-off nobody mentions in the showroom
Duty cycle and current trade against each other on the same machine. Drop the amps and the duty cycle climbs — often to 100%. That is why a spec sheet lists more than one figure:

How to size a machine honestly
- Match the amps you really use. Most 6 mm fillet work sits around 120–160A, not 250A.
- Look at the duty cycle at YOUR current, not at the headline number.
- Buy headroom. A machine run near its limit all day runs hot, and heat is what kills electronics.
- Remember the heat. Ratings assume 40°C. A closed shed in May is hotter — thermal cutout will trip sooner.
Thermal cutout is a feature, not a fault
If your machine stops and a light comes on, it is protecting itself. Leave it powered on so the fan keeps running and it will reset in a few minutes. Switching it off at the mains stops the fan and makes the wait longer.
Rule of thumb
For continuous production, size the machine so your working current sits at its 100% duty cycle figure. For intermittent site work, 60% is usually plenty. Machines like the Champ 300 and Champ T400 give you that headroom.
